Can a Rusted Grill or Fire Pit Be Welded?

REPLACE ITReplace thin rusted grills; weld heavy steel fire pits and smokers

Quick answer

  • Thin gas grill with rust holes: replace it. Patching thin, rusted firebox steel rarely lasts and it's near a propane tank.
  • Heavy steel fire pit, smoker or grill cart: weld it. Thick steel takes a weld or a patch plate well.
  • Published prices: about $150–$400 for grill structural frame repair and $400–$1,000 for fire pit structural reinforcement.

Why

It comes down to how thick the steel is. Many gas grills use thin steel fireboxes. Fix My Grill's rule of thumb: if you can see daylight through the firebox floor, the damage is structural, and it advises against home-welded patches on thin steel.

Heavy fire rings, fire pits made from thick plate, offset smokers and grill carts and legs are a different story. Those are good candidates for welding a crack, re-attaching a leg or letting in a new patch plate.

How to tell if yours is fixable

  1. With the grill cold and the tank off, shine a light up through the firebox. Pinpoints of light are holes.
  2. Poke along the bottom and grease path with a screwdriver. If it sinks in, the steel is gone.
  3. Feel the thickness at an edge. Thin sheet is a replace; thick plate or pipe is weldable.
  4. Check whether a replacement firebox or cook box is sold for your model, and the price.
  5. For fire pits and smokers, check legs, seams and the bottom for cracks and burn-through.

What the welder does

  1. Remove the propane tank, burners, grates and anything flammable. Clean off grease.
  2. Grind back to solid metal around the crack or hole.
  3. Weld the crack, or cut out the rusted section and weld in a patch plate.
  4. Re-attach broken legs, handles or brackets.
  5. Coat with high-temperature paint.

Cost to replace instead

For most box-store gas grills, a rusted-through firebox means it's time for a new grill. Fix My Grill also says to replace a grill that has had a grease fire. Heavy smokers and custom fire pits are usually worth repairing.

DIY or hire a pro?

Welding a heavy steel fire pit or smoker is great hobby-welder practice. Never weld near propane, and thin grill fireboxes usually aren't worth welding at all.
