Can You Weld a Cracked Exhaust Manifold?

REPLACE ITReplace on most daily drivers; weld when the part is rare or expensive

Quick answer

  • It can be welded, but cast iron manifolds often crack again from heat cycling. Replacement is the more lasting fix on most vehicles.
  • Published prices: about $150–$400 to weld a crack (manifold removed) vs about $266–$1,700 to replace it with a used or new part installed.
  • Welding makes sense for a single hairline crack on a part that's rare, obsolete or very expensive.

Why

Most factory exhaust manifolds are cast iron. They heat up and cool down every time you drive, and over the years that cycling opens up hairline cracks, usually between the exhaust ports. A crack can be welded with preheat and nickel rod, but the heat cycling that caused it keeps working on the repair. PartPriceGuide notes welded cracks "often reopen," and HDC Manufacturing puts a good nickel-rod repair at about 1 to 3 years.

Tubular steel headers are a different story. Steel and stainless tube welds much more easily than cast iron, so a cracked header or flange is often worth welding.

The other half of the bill is labor. The manifold has to come off either way, and rusted or snapped exhaust studs are what make the job long.

How to tell if yours is fixable

  1. Listen at a cold start. A ticking or tapping that fades as the engine warms up is the classic sign of a manifold crack or leak.
  2. With the engine cold, look for black soot streaks on the manifold or around the flange. They point to the leak.
  3. Find out whether it's the manifold or the gasket. A blown gasket leaks at the flange and is a cheaper fix.
  4. Check what it's made of. Cast iron is heavy and grainy. Tubular headers are steel or stainless tube and weld much more easily.
  5. Ask whether a replacement is available. If it's a common engine, a used or aftermarket manifold is often the better buy.

What the welder does

  1. Remove the manifold. Soaking the studs in penetrating oil ahead of time helps.
  2. Clean it to bare metal and find both ends of the crack.
  3. Drill stop holes and grind the crack out.
  4. Preheat the cast iron evenly, then weld with nickel rod in short runs.
  5. Let it cool slowly so it doesn't crack again beside the weld.
  6. Check the flange is flat (machine it if warped), then reinstall with a new gasket and new studs where needed.

Cost to replace instead

The part itself is often the smaller half of the bill. PartPriceGuide lists new aftermarket manifolds at about $80–$400 and OEM at about $200–$700, with labor around $190–$750 for 2 to 5 hours. Each broken stud adds about $50–$150 in labor. V6 and V8 engines have two manifolds, so confirm whether a quote covers one side or both.

DIY or hire a pro?

Swapping a manifold is a doable DIY job on an easy-access engine if you have the patience for seized studs. Welding cast iron is not a beginner job: it needs preheat, nickel rod and slow cooling. Putty and high-temperature epoxy are get-home fixes only.

⚠️ Safety

A cracked manifold leaks exhaust, which contains carbon monoxide. Don't idle in a closed garage, and get it fixed soon, especially if you smell exhaust in the cab.

Work on the exhaust only when it's fully cooled down. Manifolds stay hot long after the engine is shut off.

Common questions

Can you weld a cracked exhaust manifold?

Yes. Cast iron manifolds can be welded with preheat and nickel rod, but the repair often cracks again from heat cycling. Tubular steel headers weld much more easily.

How much does it cost to fix a cracked exhaust manifold?

Published prices run about $150–$400 to weld a crack with the manifold removed, and about $266–$1,700 to replace it with a used or new part installed, depending on the engine and the studs.

How long does a welded exhaust manifold last?

HDC Manufacturing puts a proper nickel-rod repair at about 1 to 3 years. Temporary putty fixes last weeks to a few months.

Can I drive with a cracked exhaust manifold?

Short term, usually, but it leaks exhaust and can affect your oxygen sensors and catalytic converter. Don't put it off, and keep fresh air coming into the cab.

Is it the manifold or just the gasket?

A gasket leak shows up at the flange where the manifold meets the head. A crack is in the casting itself. A shop can check with a smoke test.
