Broken Truck Rack, Ladder Rack or Bumper: Weld or Replace?
Why
Steel racks crack at the mounts and joints from vibration and overloading. Grinding out, re-welding and adding a gusset is a solid repair.
Aluminum racks are a different story. Many are made from alloys that lose strength when welded. A bent or cracked aluminum rack is often a replace.
Fair shop price
| Job | Published price | Source |
|---|---|---|
| Small repair (under 1 ft of weld) | $100–$250 | Angi |
| Automotive welding repairs | $100–$600 | Angi |
These are published prices from the sources listed, not quotes. Your price depends on rust, access, metal type, and travel. Typical welder labor runs about $60–$125/hr nationally (HomeAdvisor).
Cost to replace instead
New racks and bumpers vary widely by truck and brand (no sourced range yet; price your exact rack before deciding).
DIY or hire a pro?
Steel rack joints are a reasonable job for an experienced hobby welder. Bumpers carrying a winch or hitch are pro work. Disconnect the battery before welding on a vehicle.
🚩 Ripoff red flags
- Welding a cracked aluminum rack without discussing whether it'll be strong enough.
- Not removing the rack or protecting the bed and paint.
- Big price for what is a one-hour shop job on steel.
🧰 Tools & parts for this job
⚠️ This is a structural, load-bearing part. Epoxy, putty, or other DIY adhesive fixes are not safe here. Below are replacement parts and protective gear only; the repair itself should be a proper weld or a new part.
- Replacement truck bed rack / headache rack (search your truck)If the rack is thin-wall and cracked in several spots, replacement may be cheaper.
- Grade 8 bolts and nylon lock nutsRack and bumper mounts need high-strength hardware.
- Ratchet straps (rated)Strap loads properly so the rack isn't carrying more than it should.
- Rust converter primerTreat rust at the mounts after the repair.
- Chassis / truck bed paintProtects the weld area and bare metal.

⚠️ Safety
A rack that fails at speed throws ladders and lumber into traffic. Don't load a cracked rack. Disconnect the vehicle battery before welding to protect the electronics.
