Can a Rusted Truck Frame Be Welded?
Quick answer
- Often yes, when the rot is in one area: cut out the rusted steel, weld in new plate or a section, and reinforce.
- Published prices: about $300–$600 for small rust patches (mobile), $1,000–$4,000 for frame rust repair at a truck frame shop, and $3,000–$8,000 for a partial frame section.
- Replace when rust has eaten several major areas or both rails, or the quote approaches the truck's value.

Why
Frame rust comes in stages: surface rust over solid steel, pitting, and structural rust (deep scale, holes, cracks, metal breaking away). Surface rust gets cleaned and coated. Structural rust has to be cut out to solid steel and replaced. As Wainscott's Mobile Welding puts it, you can't weld over rust.
There's a second rule: modern frames use specific steels and approved repair locations. ThePricer notes that structural welding should follow the vehicle maker's repair procedure, and that for commercial vehicles, federal rules require welded frame repairs to follow manufacturer recommendations. A plate welded over flaking scale can hide the problem without restoring strength.
How to tell if yours is fixable
- Scrape and hammer-test the frame. If a scraper or screwdriver goes in, or scale falls off in layers, it's beyond surface rust.
- Look closely at spring hangers, suspension and steering mounts, body mounts, crossmember joints and the hitch area. Those carry the load.
- Check inside boxed rails if you can. Rust often spreads inside where you can't see it.
- Look for holes, cracks or sagging.
- Compare the likely repair cost with the truck's value and condition.
What the welder does
- Clean and inspect the whole frame to map all the rust, not just the visible spot.
- Cut out the corroded steel until there's solid metal on every side.
- Fabricate and fit new plate, crossmembers or a frame section to the original dimensions.
- Weld it in with full-penetration welds and reinforce where needed, following the vehicle maker's repair guidance where it exists.
- Inspect the welds, then coat the frame to slow the next round of rust.
Fair shop price
| Job | Published price | Source |
|---|---|---|
| Small frame rust patches (mobile) | $300–$600 | Wainscott's Mobile Welding |
| Surface-rust prep and coating (no welding) | $250–$800+ | ThePricer |
| Frame rust repair (truck frame shop) | $1,000–$4,000 | Wayne Truck & Trailer |
| Structural rusted-frame repair (planning range) | $2,000–$5,000 | ThePricer |
| Crossmember repair | $800–$2,500 | Wayne Truck & Trailer |
| Partial frame section | $3,000–$8,000 | Wayne Truck & Trailer |
These are published prices from the sources listed, not quotes. Your price depends on rust, access, metal type, and travel. Typical welder labor runs about $60–$125/hr nationally (HomeAdvisor).

Cost to replace instead
Complete frame replacement often runs more than $10,000 (ThePricer), and Wayne Truck & Trailer lists $15,000–$30,000+ for a full heavy-truck frame swap. Wayne suggests considering repair when damage is localized and the repair is under about 40% of replacement cost, and replacement when rust is extensive throughout the frame or earlier repairs have failed.
Replace it instead when…
- Rust has eaten several major areas or both rails.
- Critical mounts (steering, suspension) are rotted along with the rails.
- The repair estimate approaches or exceeds the truck's value.
DIY or hire a pro?
Treating surface rust is a fine DIY job. Cutting out and welding structural frame sections is pro work: it takes heavy-steel welding skill, the right procedure for your truck, and an honest look at how far the rust really goes.
🚩 Ripoff red flags
- Welding a plate over heavy scale without cutting back to solid steel.
- A quote that only covers the easiest visible hole when other mounts are rotted too.
- Undercoating sold as a structural repair.
- Spraying black coating over rust to make a frame look good for sale.
🧰 Tools & parts for this job
⚠️ This is a structural, load-bearing part. Epoxy, putty, or other DIY adhesive fixes are not safe here. Below are replacement parts and protective gear only; the repair itself should be a proper weld or a new part.
- Rust converter primerTreats surface rust once loose scale is removed.
- Chassis paint / frame coatingProtects bare steel after a repair.
- Air needle scalerKnocks off heavy scale so you can see what's left.
- Rust inhibitor sprayAnnual underbody protection to slow new rust.
- Heavy-duty jack standsSupport the truck safely before anyone gets under it.

⚠️ Safety
A frame with holes, cracks or sagging mounts can fail under load. Don't tow with it until it's inspected.
Support the truck on rated jack stands, and keep fuel and brake lines protected or removed near any welding.

Common questions
Can a rusted truck frame be welded?
Often yes, if the rust is localized and there's solid steel to weld to. The rusted metal has to be cut out and replaced, not welded over.
How much does truck frame rust repair cost?
Published prices run about $300–$600 for small patches, $1,000–$4,000 for frame rust repair at a frame shop, and $2,000–$5,000 as a broad structural planning range.
Is surface rust on a frame a problem?
Surface rust over solid steel can usually be cleaned and coated. Deep pitting, flaking layers or holes need a structural inspection.
Is a welded frame repair safe?
When rusted steel is cut back to solid metal, new steel is welded in properly and the vehicle maker's repair guidance is followed, yes. Welding over rust is not.
When is a rusted frame not worth fixing?
When rust affects several major areas or both rails, or the repair or frame replacement costs about as much as the truck is worth.
